ML320CDI with EGR test result failed, OM642 limp mode

My check engine light is on and engine in limp, I have used Star to read the codes and they are:

2355-002 check system 'exhaust gas recirculation control'. The air mass is too large.
2511-001 Check component Y27/9 (left EGR positioner). Positioner signals fault.

The 2511-001 fault triggers the CEL.
Reading other posts I thought it needs a new EGR valve and so bought and installed a new one - did not make a difference.
Then also replaced the EGR recirculation pipe (a small one just before the EGR with a 90 degree turn) - did not make a difference.
Then cleaned the pipe that follows the EGR cooler since access to that was fairly easy. Didn't take out the EGR cooler to clean. Anyway, no difference.
I also used Star to test the 2 MAFs and they were OK.

I thought I give the Star EGR test a go, so used it and the test failed, I attached 2 pics which show the test results. But I don't know how to read these and so far I had no luck fixing this so I'm pretty much stuck at the moment.

Any advice on how to read these or what else I could do would be greatly appreciated. I like the car very much but I can't be driving it in limp mode and is frustrating finding a fix for this.

It sounds like the EGR valve is stuck open. Take it out for a cleaning see if it works. Otherwise get it replaced.

I checked mine and it seems fine. I checked actuation with the EGR valve out in the open with Star and it opend and closed. Maybe the positioner sensor is bad and can't read at what position it is, just fully open or closed.

In the Star/Xentry program you can check the sensor data in the actual values. Take a look see if the sensor is reporting normally. What error does it report?

Star/DAS: "Check exhaust gas recirculation" tells that the valve is not as open as it should? Should be 20% or more open but is actual just 5% open, hence Air mass value to high.



I appreciate the help! I should continue in my own Thread because this is not mine and this is about limp mode. My is not in limp mode but smokes at idle possibly because it can not complete regen of DPF caused by to low exhaust temp (max 300Celsius).

Seems to me like a defective EGR valve which is kind of common on the OM642. Take the valve out for a good cleaning and dry test it with the Star. Basically you can connect the connector without installing the valve, switch the ignition to ON (don't start the engine) and go to the actuation of EGR valve and send command to make it move, while monitoring the sensor value. The Star has a pretty convenient program to test the valve.

Sometimes a good cleaning will fix the issue, while sometimes you might need to replace it.

Any solution to this? Changed my EGR still same issue...
