Question Intercooler Issue - Have you seen bulging like this? What might cause it?

Dear Madam / Sir,

I bought an intercooler (CSF 6057) for a replacement on a 2014 Mercedes Benz E250 bluetec vehicle.

The intercooler has bulged / warped. Pictures attached.

The issue with this intercooler (not radiator) is that some large bulging at the bottom and top of the intercooler has developed and the housing is beginning to develop cracks. The vehicle in question is all OEM and standard equipment with no modifications, aftermarket or any MIL or fault codes excluding (MAF due to intercooler damage) or any performance or driving issues besides the issue in question.

Could you please provide me with some information / assistance in the following?
  • what could be the cause (other than a possible manufacturing defect) for the bulging of the intercooler? The Vehicle runs normal, no modifications, no faults, or errors in MB Star and operating pressures inside the intercooler system are nowhere near the level required to deform metal like this.

Yes, its a standard OEM intercooler installation. It only mounts on the inlet and outlet.

It looks blown out like a balloon.

Is the intercooler OE [MB] part? Maybe just poor quality construction and not capable of handling the pressure. Diesels are not popular here, so less info and owners sharing experiences.


Is this a common E250 issue?

Its a (OEM) part from rock auto.. Not MB original part. My friend is an MB mechanic and told me he has never seen an intercooler bulge out like that. Usually the rock auto parts are solid. I'm trying to figure out if anything else would have caused it to bulge or if it could have just been a weak/faulty replacement intercooler?

Recently had the exact same thing happen to mine! All standard OE parts from Mercedes. What causes the issue for you? How did you fix it?
