'95 S500 Articulated wiper arm

I have a '95 S500 whose driver's side wiper arm has ceased to rise and retract during it's cycle. I have taken it apart to find the nylon gear which rides in the 'geared' cam or shell on the lower inside portion of the arm is loose and spins freely on it's mounting post. I bought another assembly (used) only to find the same problem. I'm 2 for 2 here and my customer is not interested in spending $1,550.00 for a new arm. Has anyone had a similar problem and found a solution? The only three I can think of ( as having a gear made will cost almost $700.00) would be to drill through the gear and shaft inserting a split pin, gluing the gear to the shaft or filing a flat on the shaft and cutting threads in the gear to install a small set screw. I am leary of any of these proceedures for fear I may ruin a good, but loose, gear.
Any help of suggestions will be greatly appreciated.
Regards,
Kurt
