A good rule of thumb is if you have to keep re-shimming it to maintain the proper spec you have the old style.

Some of the pulley's shown have black bearings, while others have red ones.
Is this an indication of which pulley is the updated one?

It appears to me the ones that failed (that posted pics) have the black bearing, and there seems to be a wider area exposed on the part that's breaking around the rivet/post.

I'm not sure if the big rivet looking thing is just covering mine up more, or if the rivet/post is actually thicker all the way through but so far this style has not been shown to fail... so far.

Can anyone else that has had a problem take a picture/look at old pics if you have them, and let us know what color the bearing was and if the exposed part that is cracking was the wider or thinner design?

After staring at these pics, particularly the one that came off a car it finally clicked in my head how this damn thing works. I'd say the design on the pulley I have (red bearing) would definitely be stronger as the bigger head would spread out the load over a significantly greater area of the spring bar. The smaller one would want to get pulled through/would flex the bar more easily. I wonder about the quality of the metal used for the little spring bars though. It seems to fatigue and crack too easily. A tighter gap would keep these bars from flexing as much and may help them last longer if the flexing when engaged is the problem. If the problem is the shock load of the clutch locking and pulling suddenly on these bars is the issue we have another problem altogether. Hopefully that is not the case as the bars would need to be made larger or of a better material if that was the problem. Seeing as the design change brought about larger heads on the rivets I suspect whoever designed this thing believes the issue was with the flexing when the clutch engages. It may be a combination of the bar flexing, then having a sudden load applied that is fatiguing the metal and causing the cracks to form. I'd err on the tighter side of spec when installing these from what I have seen and know as of right now.

That said I also worry about the material the pulley is made of where the belt rides. Am I seeing things or is the pulley deforming outward or possibly twisting where the other side of the bar is riveted to the pulley?

You see what I saw in the op pic. The rivets on opposite sides are pushed in and not flat. I have the red bearing and purchased from shardul. So far no issues after a few thousand miles on it and one hpde event

I see in my pic that those rivot heads on the springs are big on mine too and mine is the red bearing. Guess that is the attempt at improving it. Hope it holds! So far so good with about 4,500-5,000 miles.

I have had a problem with my belt jumping forward on the pulley 1 rib though, no problem with it coming off or anything, just moving forward on the grooves one notch for some reason, must be not perfectly aligned with crank pulley or something? I fixed it and it happened again then forgot to check it again before I left town. Another member (E55Greasemonkey) discovered his doing that so I checked mine and was like his. Not sure what would be causing that but you guys should check and see if yours has done the same. He got a belt wrap kit since then and not sure if that cured his or not.

So what is the deal with theses pulleys,I have one with about 2k miles on it,no cracking but the rivets look like they might be tilted very slight,other then that it looks okay,but I agree we all know where they came from there should be a response about what happened ?

lol +1 on the audi coilpacks! i cant even count how many times i have had to replace coil packs on my many audis over the years, but lets just say i carry 6 spare coil packs and can replace them now as fast as i can change an air filter lol

I bought one new from a member on this forum leaving names out for now and they have even posted to this thread. I just noticed the same thing u have some rivets looking somewhat twisted or recessed ,I've only have it on a week or so and haven't done many hard pulls , just testing new modd configuration. I'm going to contact EUROCHARGE concerning up-dated pulley before this goes for worst . I really can feel the difference with boost and engine rev's . If it goes south I got a few things to say about this forum .
