Secondary Air Injection Pump replacement - FAQ?
my Secondary pump is noisy on startup - not dead but it's noisy...
dealer quoted $1100 to replace
so how hard it it to replace?

i did my pump removal without even raising the vehicle! 30 minutes tops and thats because it takes a little extra time lining those holes up. but also make sure you check that relay. its usually the relay that goes bad or gets sticky and dont disengage so the power is constantly feeding the pump.

Smog pump physically not present may possibly be detected in CA, Smog pump disabled in Star would not be. Just make sure your car is warmed up when you go for the test .. which it should be anyway.

Personally, I would probably take it apart to see what's wrong with it .. a little lube might be all it needs. I have taken apart Audi blower motor apart before .. and added some Silicone grease ... no more issues

Smog pump
You can find a rebuilt one on Ebay usually and there is a thread that has a different part number for an Audi for less than $300. Mine was under the Carmax warranty and I ended up burning up three new pumps.
Apparently there is a update to the ECU that helps with this problem. My indy updated the ECU and I have been trouble free for several months.
Definitely an easy fix though.

2nd pump/relay
is sounds like maybe your 2nd air injection pump is dead and in short time it keep blowing the fuse due to it still getting hot/heated from malfunction. to test it, the 2nd air pump is below the drivers side headlight area under the car. it will have a wire plug you can disconnect. i dont think your pump is working anyways, when the next time you change the fuse, just disconnect the pump and leave it that way for 4-5 days. your fuse should not be blown. the relay that maybe the cause of burning out your 2nd air pump in the first place is Relay #40 inside the engine bay fuse box. part number for this relay 0025427219. also the part number for the 2nd air injection pump itself is made by bosch, part # 0001404285. when i changed my pump out, i bought one that was advertised for audi on ebay, called "New Smog Air Pump Secondary Air Pump" fits 00-05 audi s4 a6 allroad quattro turbo. look that part up on ebay and it will have the same part number, same exact locations to screw into from your cars bracket, same wire connector also. it only cost $179 free shipping there, you can call mb dealership and find out how much you stand to save by going that route. good luck and hope this helps!

I just did this replacement and as stated above it's really easy. I sent mine to a guy in NY and he had it back to me in 3 or 4 days, cleaned up and rebuilt. It cost $129, about 30 minutes of install, etc. The relay and fuse should also be replaced (if fuse is blown as it was on mine). For my car the relay is located by the second battery under the cabin filter and the fuse in the floor board area of the passenger seat.
I had to do this as I was 10 months expired on my inspection...and finally busted.

Toad .. nothing the dealer quotes surprises me anymore. That's why I quit going to the dealer all together .. even when I had warranty, the warranty would not cover dealer labor rates in the bay area. It's nuts. No more warranties or dealers for me! That's why I love these forums ... save time and money.

he mentioned replacing the relay - although mine turns on/off as expected - it's just noisy... what relay do I need? and should I replace it?

joenobody makes a lot of sense man but to answer your question: the relay is #40 inside the engine bay on the drivers side. mercedes charges about $20-30 for this relay but one can be had for cheaper on ebay. the actual part number is on the relay itself and when you look it up, it should point you to an upgraded part number. but if this pump blows, really consider disabling it via star. take care man!
